Description

The heart of any long-endurance UAV is its battery pack, and a poorly welded cell or an unbalanced BMS will result in a mid-air fire. I am a specialized Battery Pack Assembler with three years of experience building high-discharge lithium batteries for tactical drones and electronic warfare systems.

Between 2019 and late 2022, I worked in the power systems department of a UAV manufacturing facility. I designed and assembled custom battery packs (ranging from 4S to 12S configurations) using high-current 18650 and 21700 cells from Samsung, Molicel, and Sony. I operated semi-automatic spot welders, carefully calibrating the pulse current and duration to ensure perfect nickel strip adhesion without damaging the cell internals. I also soldered and integrated Battery Management Systems (BMS), balancing connectors, and heavy-gauge XT60/XT90 power leads.

A significant improvement I introduced to the production line was the transition from pure nickel strips to copper-nickel sandwich strips for our highest-current packs. This change reduced the internal resistance of the battery by 15%, significantly decreasing voltage sag and heat generation during aggressive FPV maneuvers.
